Faint tick or rattle at cold start

A light metallic tick or rattle in the first seconds after a cold start, especially on a -20 C Edmonton morning, is often the first hint of rod bearing wear. Oil is thick and slow to reach a worn bearing, so the clearance shows up as noise before the engine warms. It may quiet down once oil pressure comes up, which is exactly why people ignore it.

Many Theta II engines start using noticeable oil — a litre or more between changes — before any bearing noise appears. Low oil level thins the margin the rod bearings live on. If your dipstick keeps coming up short, treat it as a warning, not a quirk.

A deep, rhythmic knock that speeds up with the engine — most obvious under light acceleration or when the engine is loaded — is classic rod knock. On these engines it rarely stays quiet for long. Once you can hear it clearly from the driver's seat, the bearing is well into its failure sequence.

If the knock sensor software update (KSDS) has been installed, the computer watches for bearing-wear vibration. When it detects it, the check engine light blinks continuously and stores code P1326. This is the system doing its job — the engine has flagged itself. Get it to a dealer for inspection promptly, because this code is also your ticket into a warranty engine claim.

Along with the blinking light, KSDS puts the engine into a reduced-power protection mode, limiting engine speed to roughly 1,800 to 2,000 rpm. The car will still move, slowly, so you can get it to a shop. Do not try to live with it or clear the code and carry on — the limp mode exists because seizure may be close.

A loud metallic hammering combined with an oil pressure light means the bearing is destroyed and the crankshaft is being damaged with every revolution. Shut the engine off and have the vehicle towed. Driving even a few more kilometres can turn a warrantable failure into a seized, unbuildable core.

The ugliest version of this failure is an engine that lets go without much warning — a bang or grinding, then the engine stops, sometimes at highway speed. Power steering assist and brake boost fade quickly once the engine dies, so get to the shoulder immediately. This is the scenario the recalls and the class actions were about.

In the worst cases a connecting rod punches through the block and dumps oil onto the hot exhaust, which can cause a fire. What actually goes wrong

The Theta II is the four-cylinder engine family Hyundai and Kia leaned on through the 2010s — a 2.4L direct-injection (GDI) engine in most trims and a 2.0L turbo GDI in the sporty ones. The core defect traces back to manufacturing: machining debris left inside the crankshaft during production could restrict the oil passages that feed the connecting rod bearings. A rod bearing is a thin shell of soft metal that lives on a film of pressurized oil between the crankshaft and the connecting rod. Starve it of oil, even slightly, and it wears metal on metal. That is not a maybe — it is a countdown.

Once a bearing starts to wear, the failure feeds itself. Worn bearing material circulates through the oil and scores other surfaces. Clearances open up, the bearing hammers against the crank journal, and you get the classic rod knock — a deep rap that rises and falls with engine speed. From first audible knock to complete failure can be months or minutes; there is no reliable way to predict it. The end state is a spun or seized bearing that locks the engine, sometimes at highway speed. In the worst cases the connecting rod breaks and exits through the block, dumping oil onto hot exhaust components — which is why this defect carried a fire risk, not just a breakdown risk. Alberta winters do these engines no favours either: cold, thick oil takes longer to pressurize a marginal bearing on start-up, which is why so many of these knocks first show up on frigid mornings.

The recall history is long. Hyundai first recalled 2011–2012 Sonatas in the United States in 2015, then both companies expanded recalls in 2017 to more models and years. In Canada, Transport Canada recalls followed — Kia alone issued three separate recalls on Theta II vehicles between April 2017 and March 2019, and Hyundai Canada ran its own campaigns over the same period. In late 2020, the US regulator NHTSA hit Hyundai and Kia with consent orders and more than US$200 million in combined penalties over how the engine recalls were handled, and the companies settled US class actions valued at roughly US$1.3 billion. This is one of the largest engine-defect sagas in modern automotive history, and it is thoroughly documented — you are not imagining the knock, and you are not alone.

Canada got its own class action settlements, approved by the Ontario Superior Court of Justice in March 2021 for both Hyundai and Kia Theta II vehicles. The headline benefit is a lifetime warranty on the engine short block — the block, crankshaft and its bearings, connecting rods and their bearings, and pistons — for any repair, replacement, diagnosis or inspection connected to rod bearing failure. There is no kilometre cap. The main conditions: the vehicle needs the knock-sensor software update installed, and the warranty can be denied for what the settlement calls exceptional neglect — think years of skipped oil changes with no records. The window to claim cash reimbursement for past out-of-pocket repairs closed in 2021, and a further Canada-wide Hyundai/Kia settlement dealing with engine fire risk was approved in late 2025 with a claim deadline of May 19, 2026, which has now passed. But the lifetime short-block warranty itself continues to travel with eligible vehicles — that part is not a limited-time offer.

The knock sensor update — Hyundai and Kia call it KSDS, Knock Sensor Detection System — deserves a plain explanation, because it is widely misunderstood. It is software, not a repair. The engine's existing knock sensor listens for the specific vibration signature of a rod bearing wearing out. When it hears it, the check engine light blinks continuously, code P1326 is stored, and the engine goes into a protection mode limited to roughly 1,800–2,000 rpm so you can limp to a dealer instead of being stranded — or worse — on the highway. KSDS does not fix the bearing and it does not prevent the failure. What it does is catch the failure early enough that the engine can be replaced before it grenades, and it creates the paper trail that gets your claim approved. Skipping the update is a mistake twice over: you lose the early warning, and you can jeopardize your lifetime warranty eligibility.

Here is the part a lot of owners do not want to hear: when a Theta II bearing fails, engine replacement is the fix. By the time you hear the knock, debris has circulated through the entire oiling system and the crankshaft journals are usually scored. Throwing a set of bearings at the bottom end almost never holds — the underlying oil-passage contamination and crank damage are still there, and the repair comes back. Hyundai and Kia dealers replace these engines with new or updated assemblies under warranty for the same reason. If your car does not qualify for the warranty, your realistic options are a good genuine OEM engine, a remanufactured engine, or a new engine from the dealer at full retail — and the price gap between those three is enormous, which is exactly what the cost section below lays out.

Repair it, or replace it?

Step one, every time: run your VIN through the Hyundai Canada or Kia Canada recall lookup and talk to a dealer before paying anyone — including us. The settlement lifetime warranty on the short block has no kilometre cap, so even a Sonata with 280,000 Alberta kilometres can qualify for a free engine if the KSDS update is done and the car was not neglected.

If the warranty covers it, take the free engine. Full stop. A dealer-installed replacement engine on Hyundai's or Kia's dime beats anything an independent shop can offer on price, and you keep the factory paper trail.

If the claim is denied or the vehicle does not qualify — branded title, no service records, missed recall — do the math on the car, not the engine. A rust-free 2015–2019 Sonata, Optima or Santa Fe Sport with a good transmission is still worth meaningfully more than the $4,000–$7,000 a genuine OEM engine swap typically costs, especially at today's used-vehicle prices. That swap usually makes sense.

On a 2011–2013 car with 250,000+ km, visible rust, or other looming repairs, think hard before spending $5,000 on an engine. Sometimes the honest answer is to sell it as a mechanic's special and put the money toward the next vehicle. We would rather tell you that up front than install an engine into a car that owes you nothing.

Do not pay anyone to re-bearing the bottom end of a knocking Theta II. Debris has already been through the oiling system and the crank journals are usually scored — bearing-only repairs on these engines have a terrible track record, and you will pay twice.

If the engine has already seized, do not scrap the car in a panic. Document everything, keep your receipts, and have it towed to a dealer for a warranty decision first. A seized engine with the KSDS update done and oil-change records in the glovebox is still very much a warranty candidate.

  • Get the recall and the KSDS knock-sensor update done. It is free at any Hyundai or Kia dealer, it gives you an early-warning system against sudden seizure, and it protects your lifetime warranty eligibility. Check your VIN today if you are not sure it has been done.
  • Keep every oil change receipt. Warranty claims on these engines live or die on maintenance records — the settlement lets the manufacturers deny coverage for exceptional neglect, and no records looks like neglect. If you change your own oil, keep dated receipts for oil and filters and log the odometer.
  • Shorten your oil change interval. These are direct-injection engines prone to fuel diluting the oil, and marginal bearings need every bit of protection. We suggest quality synthetic in the correct spec every 5,000–8,000 km rather than stretching to the maximum the manual allows.

It is a fair concern, and we will not pretend otherwise: a genuine OEM Theta II engine came out of the same production era, and some donors carry the same defect. That is why the donor matters. A good genuine OEM engine is one that has been compression-tested and inspected, comes with verified mileage, ideally from a later production year or a vehicle that already received an updated replacement engine under the recall program. We are honest about this trade-off: a genuine OEM engine does not carry Hyundai's lifetime warranty — only the supplier's parts warranty — but it is usually the right call on a car the factory will not cover.

Is the 2.0 turbo engine as bad as the 2.4?

Both are Theta II GDI engines and both are covered by the recalls and the Canadian settlement — the rod bearing defect is not exclusive to the 2.4. The 2.4L GDI in base and mid trims accounts for most of the vehicles and most of the failures we see, simply because it sold in far greater numbers. The 2.0T in Sonata, Optima SX, Santa Fe Sport and Sportage SX runs higher cylinder pressures, so a wearing bearing there does not last longer. Treat a knock in either engine the same way: stop driving, check warranty coverage, then decide.

Should I avoid buying a used 2011–2019 Sonata, Optima or Santa Fe Sport altogether?

Not necessarily — these can be genuinely good value used cars precisely because the engine saga scared the market. The trick is buying the right one. Best case: a car whose engine was already replaced under the recall program with a documented updated engine, plus service records. Acceptable: original engine, KSDS update done, full oil change history, no noise on a cold-start listen. Walk away from: no records, an outstanding recall, any tick or knock, or a seller who will not let you get a pre-purchase inspection.
